Workwear That Outlasts a Factory Floor's Abrasion, Not Just Its Wash Cycle
A manufacturing plant's workwear was tearing at stress points within a few months, driving up replacement costs across a large operator headcount.

The challenge
A plant's twill workwear was tearing at the knees and elbows well before its expected service life, driven by abrasion on the factory floor rather than washing. That distinction matters because the two failure modes call for different fixes: a wash-durability problem is solved in the dye house and finish, an abrasion problem is solved in the yarn and weave. The plant had already tried moving to a harder wash-resistant finish and seen no improvement, because the garments were being ground down against machinery, flooring and materials handling, not worn out in the laundry. At thousands of garments a year, early tearing was a standing line in the plant's budget.
Our approach
- We reviewed a batch of the plant's actual torn garments rather than working from a description. The failures clustered at the knees and elbows in a pattern that pointed to kneeling and bracing against equipment, so we recommended moving those garments to Panto, a higher-tensile poly-viscose twill at 215 to 235 GSM with an abrasion-resistant finish, while the low-wear roles stayed on Nano at 180 to 200 GSM so the plant was not paying for heavy cloth on posts that do not destroy it.
- A pilot batch was issued to one full shift for a real floor-use trial before the plant-wide order was placed. Abrasion failure takes weeks of genuine use to reproduce, and no lab rub test substitutes for the specific way one plant's operators kneel, climb and carry. The pilot ran long enough for the old fabric's failure timeline to have shown tears.
- Dye-lot consistency was locked from the pilot batch, with the reference swatch held at the mill, so the eventual volume order matched the pilot exactly and did not trigger a second qualification round with the plant's safety and procurement teams. Later top-ups are dyed against the same reference, so replacement garments do not stand out on the floor next to the originals.
Outcome
Garment replacement driven by tearing dropped after the switch, the plant's wash routine stayed unchanged, and the two-tier specification meant the durability upgrade was paid for only on the roles that actually needed it.
